Flight Helmet Inspections and Refurbishments

Flight helmet inspection and refurbishment is a question that doesn’t get asked often enough in pre-flight.

Not about the aircraft. Not about the weather. Not about the route.

About the helmet.

Specifically: when was the last time someone qualified looked at it — really looked at it — disassembled it, inspected every component against military standards, documented it, and signed off on it?

For a lot of pilots, the honest answer is: not recently. Maybe not ever.

And that’s a problem. Not because the helmet looks bad. Because the helmet looks fine.

The helmets that fail you aren’t the ones that look broken. They’re the ones that look fine.

Flight helmet inspection and refurbishment is the standard Pro Flight Gear holds every service to. A flight helmet is not a passive piece of equipment. It’s a system — shell, liner, ear cups, hardware, retention assembly, visor mechanism — and every component in that system has a service life. Some components degrade from UV exposure. Some from compression and heat cycling. Some from the accumulated impact of years of donning, doffing, and operational use. None of them send you a warning. Flight helmet inspection and refurbishment is how you stay ahead of that curve.

Warning Signs Your Flight Helmet Needs Inspection and Refurbishment

Some helmets arrive at our facility in obvious need of service. Most don’t. Most arrive because the owner finally asked the question and decided they’d rather know than assume.

That said, there are signals worth paying attention to:

Any one of these is sufficient reason to send it in. None of them are dramatic. That’s the point.

What Flight Helmet Inspection and Refurbishment Actually Covers

When a helmet comes into Pro Flight Gear for inspection and refurbishment, it doesn’t get a visual once-over. It gets disassembled.

Every helmet is evaluated in a disassembled state — which is the only way to accurately assess the condition of interior padding, retention hardware, ear cup seals, and structural integrity that isn’t visible from the outside. Once the helmet is confirmed to be in operational condition, it goes through inspection and is rebuilt to OEM standard. Paint services — when requested or when condition requires it.

During the service process, we can:

Every inspection follows the guidance of military standards. Every helmet we service gets a record. If you ever need to verify the service history on a helmet — for unit readiness, procurement, or personal documentation — we have it.

Once your request is received, a Pro Flight Gear specialist will follow up with further instructions, including shipment details to our Tennessee location, which is our main flight helmet service center.

Pricing is quote-based — every helmet and service scope is different, and we don’t apply flat rates to work that requires individual assessment. If you prefer to drop it off in person, we welcome appointments at either our Marana, AZ or Cunningham, TN location — just contact us to coordinate.

One More Thing Worth Considering

If your helmet is coming in for inspection anyway, it’s worth asking whether you also want to bring the interior up to current standards while it’s apart.

The Zero-G Helmet Upgrade Kit — our DoD-tested, military-standard interior upgrade — installs during a refurbishment without adding significant turnaround time. Temperature- and rate-sensitive liner material that conforms to your specific skull geometry. Acoustic ear seals that improve noise attenuation and stability under NVG load. Anti-microbial materials built into the fabric, not applied as a coating.

If the helmet is already disassembled, it’s the right moment to upgrade what’s inside. You won’t get a better entry point.
